Web tension problems can appear as wrinkles, web breaks, registration error, loose rolls, telescoping rolls or unstable winding. The cause may be control method, roller layout, brake selection, sensor placement or material sensitivity.
Wrinkles
Wrinkles may come from uneven tension, poor roller alignment, unstable web path or excessive tension for the material. Tension control should be reviewed together with web width, roller wrap angle and whether the material is film, paper, foil or nonwoven.
Web break
Web breaks often occur when tension spikes during acceleration, deceleration, splice handling or roll diameter change. Closed-loop control can help when direct feedback is needed, but brake sizing and control response must also match the line speed.
Unstable winding
Finished roll problems may relate to rewind tension, taper tension, nip pressure or material properties. The controller and brake or motor control should match the winding section, roll diameter range and target roll hardness.
Registration error
In printing or laminating, unstable tension can shift the web lengthwise and affect registration. Review tension zones around unwind, infeed, printing, outfeed and rewind rather than only checking one controller.
